Sizing trade-offs between tank capacity, stack power and battery capacity drive every other decision in the program.<\/p><h2 id=\"pem-fuel-cell-stack-selection-five-parameters-that-matter-at\">PEM fuel cell stack selection: five parameters that matter at integration<\/h2><ol> <li><strong>Operating temperature.<\/strong> 65\u201385\u00b0C for most automotive PEM. The cooling system removes waste heat at a smaller delta-T than diesel, requiring larger radiators and faster fans. Heavy-duty radiator placement often forces cooling architecture early.<\/li> <li><strong>Humidification.<\/strong> The membrane needs water. Some stacks are self-humidifying, others need external humidification. The choice affects air supply and start-up time.<\/li> <li><strong>Cold-start.<\/strong> Sub-zero starts are a known PEM weakness. Heavy-duty platforms in winter need a heated stack, a freeze-protected shutdown, or a battery large enough to drive until the stack warms up.<\/li> <li><strong>Transient response.<\/strong> A PEM stack cannot follow load changes as fast as a battery. The traction battery handles transients while the stack adjusts. Sizing the battery for transient response (not range) is FCEV-specific.<\/li> <li><strong>Degradation profile.<\/strong> Heavy-duty cycles degrade stacks differently from passenger-car cycles. Warranty and replacement strategy has to be planned at architecture phase.<\/li> <\/ol><h2 id=\"hydrogen-tank-types-the-choice-that-drives-the-platform\">Hydrogen tank types: the choice that drives the platform<\/h2><p>Hydrogen tanks come in four certified types, but only two are in active use for heavy-duty mobility applications. The choice between Type III and Type IV is one of the highest-leverage architecture decisions a program will make. The decision between Type III and Type IV typically locks in at architecture phase. Switching later is expensive: every mounting bracket, every distribution-line routing, every thermal-sensor placement is type-specific.<\/p><h2 id=\"type-iv-integration-in-heavy-duty-platforms\">Type IV integration in heavy-duty platforms<\/h2><p>For long-haul and lightweighting-priority platforms, Type IV at 700 bar dominates. Most constraints below also apply to Type III at 350 bar.<\/p><ul> <li><strong>Mounting.<\/strong> Specific brackets and load paths. Frame integration on a heavy-duty chassis usually requires structural modifications planned in CAD before any prototype tank arrives.<\/li> <li><strong>Thermal management.<\/strong> Hydrogen heats during fast fill (compression) and cools during withdrawal (Joule-Thomson). Tank thermal sensors feed back into the refueling protocol.<\/li> <li><strong>Impact testing.<\/strong> Tested to ECE R134 and EC 79\/2009 at tank level, then repeated at vehicle level for full homologation.<\/li> <li><strong>End-of-life.<\/strong> Composite tanks have a 15\u201320 year service life. Documentation has to track serial numbers and expiry, a fleet-management requirement that complicates OEM service systems.<\/li> <\/ul><h2 id=\"hydrogen-distribution-valves-regulators-leak-detection\">Hydrogen distribution: valves, regulators, leak detection<\/h2><p>Between the tank and the stack sits a chain of components the headline data sheets do not mention. Searches for &#8220;hydrogen valve&#8221; grew 320% last quarter, far faster than the head term &#8220;hydrogen truck.&#8221;<\/p><p>The chain includes:<\/p><ul> <li>On-tank valves (TPRD plus solenoid isolation valve).<\/li> <li>High-pressure isolation valve at the manifold.<\/li> <li>Two-stage regulator stepping 350 or 700 bar down to ~10 bar.<\/li> <li>Low-pressure regulator at the stack inlet.<\/li> <li>Fail-safe shutoff valves.<\/li> <li>Leak-detection sensors at tank bay, manifold, fuel cell compartment, cabin.<\/li> <\/ul><p>Integration means knowing how a slow leak at the regulator presents to sensors, how BMS, fuel cell controller and HV contactor respond, and how the vehicle reaches a safe state without stranding the operator.<\/p><h2 id=\"homologation-ece-r134-gtr-no-13-ec-792009\">Homologation: ECE R134, GTR No. 13, EC 79\/2009<\/h2><p>Hydrogen vehicle homologation in the EU is governed by ECE R134 and Global Technical Regulation No. 13. Component-level approvals reference EC 79\/2009 and Regulation 406\/2010. These cover tank type-approval (burst, cycle, fire, impact), fuel-system leak rates, vehicle-level safety (leak detection, ventilation, isolation), crash performance and refueling-interface conformance.<\/p><p>ECE R134 was written with passenger vehicles as the design assumption. Heavy-duty applications often require additional national approvals, particularly for specialty vehicles such as port equipment, mining trucks, or construction machinery in confined spaces.<\/p><h2 id=\"where-emc-and-thermal-meet-hydrogen\">Where EMC and thermal meet hydrogen<\/h2><p><strong>EMC of the fuel cell controller.<\/strong> The controller manages air compressor, recirculation pump and stack interface as a fast-switching power-electronics device. It produces EMI at frequencies similar to the traction inverter but its EMC validation is often less rigorous. At vehicle level the two can interact in unexpected ways during transient load changes.<\/p><p><strong>Thermal management coupling.<\/strong> PEM stack, traction battery and cabin HVAC often share a coolant network. The stack wants 65\u201385\u00b0C, the battery 25\u201335\u00b0C, the cabin whatever the operator picks. Three targets, one loop, and a control system that has to make trade-offs at every operating point.<\/p><h2 id=\"prototypes-prove-technology-production-proves-integration\">Prototypes prove technology. Production proves integration.<\/h2><p>A running prototype proves the technology works. A homologated production vehicle proves the integration interfaces have been resolved: tank, valves, stack, EMC, thermal, leak detection, refueling, homologation evidence. The gap between those two states is where most hydrogen heavy-duty programs spend the majority of their budget and most of their delays. The campuses that close that gap are not vendors of any single component but integration partners with fuel cell, electric powertrain, EMC and homologation on one site.<\/p><section class=\"faq\"> <h2 id=\"frequently-asked-questions\">Frequently asked questions<\/h2> <h3>What is the difference between a Type III and a Type IV hydrogen tank?<\/h3> <p>Type III hydrogen tanks have a metallic (usually aluminium) liner wrapped in carbon-fiber composite. Type IV tanks have a polymer liner (usually HDPE) wrapped in carbon-fiber composite. Type IV is lighter (about 20% mass advantage) but has higher hydrogen permeation and is typically more expensive. Both are certified at 350 or 700 bar working pressure. Type III is common in 350-bar bus and refuse applications; Type IV dominates 700-bar long-haul trucking.<\/p> <h3>What is a PEM fuel cell stack?<\/h3> <p>A PEM fuel cell stack is an assembly of individual PEM cells connected in series to produce the voltage and power required by a vehicle. Heavy-duty stacks are typically rated 100\u2013300 kW continuous and consist of several hundred individual cells. The stack is the most expensive and most precise subsystem in a fuel cell electric vehicle.<\/p> <h3>Why does hydrogen leak detection matter for vehicle homologation?<\/h3> <p>Hydrogen is colorless, odorless, and burns with an almost invisible flame. Reliable leak detection is mandatory for homologation under ECE R134 and EC 79\/2009. Sensors at the tank bay, distribution manifold, fuel cell compartment, and operator cabin must trigger fail-safe shutdown if hydrogen concentration exceeds defined thresholds. Sensor selection, placement, and self-diagnostic capability are all part of the homologation technical file.<\/p> <h3>What is ECE R134?<\/h3> <p>ECE R134 is the UNECE Regulation that governs type approval of hydrogen-fuelled vehicles in the EU and UNECE countries. It specifies tank type-approval test sequences (burst, cycle, fire, impact), fuel-system leak rates under normal and fault conditions, vehicle-level safety requirements, and refueling-interface conformance.
